There's nothing wrong with underpowering the drivers a little with only 500 watts... Serious clipping may cause a problem, but it will be audible just like any other subwoofer. Using so many drivers on only modest power will keep them all well within their operating limits, lowering distortion and reducing the risk of failure.

Keep in mind that using 16 drivers also gains you 12db of sensitivity over a single unit, simply by means of increasing cone area. That'll net out a subwoofer with around 100-103 db sensitivity (depending on the drivers used) and that's VERY good! That's 127-130 db of theoretical output on 500 watts, with only modest thermal compression or distortion. You don't need another 500 watts on top of that.

go with 10....yet only hook 9 up and build a separate chamber for the 10th...so it doesn't get beat to hell :) sure it won't move, but it'll still look cosmetically appealing :)

Yes, it will be a HT design, and I will be selling the design==> I don't want to chance reliability. If it was just for me I'd try the 3 ohm load out.

Atomic Fusion-
I was thinking that also, but the driver (TB W6-1139) is only 83db and 6" so theoretical net with 500 watts is only about 122db. If I was building something that cost me $1000+ it will need to be really spectacular to justify a decent retail price. No point cutting back on performance when the drivers have lots of room left just to save $167 on the amp.

We have a winner!!

Now I can offer three models, 16 drivers/1000 watts at $1000 my cost AND
10 drivers/500 watts at $660 my cost AND
a pair of the 10/500 models. (the design actually works better as a pair:) )

Also there is the added bonus of having an installed spare driver in case one goes bad.

There's no chancing reliability. The amp's protection circuits should keep everything safe - besides, the chance that normal program material will have enough energy at a frequency where the impedance drops to a point that SOA/OC protection or limiting kicks in is slim. Give is a shot and see, if you're interested.
